4. Stator Assembly and Recheck After Replacement

A replacement stator can fail again when the old regulator, burned connector, damaged harness, incorrect clearance, or poor installation is left unchanged. Treat the job as a system repair.

1. Record the old installation

Photograph harness routing and connector position. Mark phase wires and pickup-coil leads. Record rubbing marks between the rotor and stator, and note corrosion, heat damage, or oil contamination at the connector.

2. Assembly checks

  1. Clean the mounting face and wire channels.
  2. Route wires along the original protected path, away from the rotor, exhaust, sharp edges, and moving parts.
  3. Use the specified bolt torque and approved thread-locking procedure.
  4. If a pickup coil is included, measure its air gap according to the vehicle specification.
  5. Replace damaged gaskets, seals, terminals, and heat-hardened wire sections.

3. Measure before and after power-up

Before power-up, compare phase resistance, check insulation to engine ground, and turn the rotor by hand to confirm there is no mechanical contact.

After starting, compare the three AC phase outputs, measure battery charging voltage at idle and test speed, and inspect the regulator connector and ground points for abnormal heat. Repeat the check with the main loads on.

Do not make a new stator carry the old fault

When the old stator burned, test the regulator and the stator connector as well. A failed regulator or melted connector can destroy a new stator quickly.

4. Keep a baseline record

Record the installation date, three resistance readings, three AC readings, regulator output, battery voltage, and load condition. This turns a later intermittent fault into a comparable data set.
